All of these paint systems (Awlgrip, Imron, Signiture, etc) can be mixed with the Awlgrip particles and sprayed. The results when sprayed are incredible to say the least. I use a Devilbiss gravity...

They make nylon washers that you can use instead of the rubber washers. Double washer with a nylon washer against the aluminum and a stainless washer on top of that.
You might consider 3M 4000UV...

I know the gap you are referring to... The small space between the edges of the core and the hull sides and bottom. I put down a nice bed of thickened resin (putty) before the core goes to place....
